This has worked in the past for me. buy a can of spray starch...the heavy duty kind. find a device that will hold the bill of your cap, in the position you want it to be molded. spray the starch on the bill and place the bill into the mold. let it dry overnight. repeat the process for three different days. it will hold.

You can unpick the stitches in the seam and insert a piece of card cut to the same shape of the visor and then sew or stick the seam back together.
