aw, love the question. First of, just beating him up isn't enough. this is where a little tortue comes into play. But only use torture when it is personal. Now, do you have a basement, or a garden shed in the country, or some other remote place. You need to get this guy tied down. Don't do anything to him where he will lose lot's of blood, you don't want to have to take him to a hospital before the fun begins. Start with a mental psychosis and make him believe that he's about to lose something (ie, if he was a rapist make him sure than your removing his dick, but not yet.) like a finger nail, or the big toe nail, that'll put more pain on him.
Start with things that don't leave much of a lasting impression, like squezzing the skin on his knuckles with a pair of plyers and twisting, followed by a few back hands on the face, ask him how he likes it. you could put crocodile clips all over him, his tongue, eyelids, scrotum etc. break his arms and legs if you want, but do it in a few places so that it takes longer to heal. if you hit his knee-cap upwards then you'll dislocate it, and he'll never walk quite the same again even after it's put back into place. the list goes on and on, just remember, you can inflict a hell of a lot of pain, with minimal blood loss.
Then you either move abroad or hand yourself into the police, but that MF will surely think twice about laying a finger on your sister.
PS This is just thought, I have never done it. However, if my sister or female friends got beat on (as one has in the past), then the least I would make sure, is that he has a hospital bed for a couple of night, get my drift. Happy Hunting

People like that need the help of correctional facilites before they go out and do it again. Trust me, even if she hates you for doing it now, you're only helping her and she will eventually thank you for it.

It happened to me, and I was ready to drive a thousand miles to pick her up and move her out, but my wife talked me out of it. Ultimately I agreed with her that my sister was living voluntarily with him, and that unless SHE could leave him voluntarily, she might end up going back to him and blame me for their breakup if I had helped move her out. Though I felt bad about it, I advised her to pack up and leave and not worry about what she leaves behind, and she did, and never looked back.

Of course, as with most battery situations, it only caused my sister to want to defend him when she saw what I had done.
She hated me for it, and continued to date him for a year and then married him.
