USB sticks are pretty rugged. One of mine has been through the washing machine in my pocket twice and still works fine. Moderate padding should be plenty.

Lots and lots of bubble wrap. I would send it Fed Ex or UPS, you can easily track it that way and insurance is already included. I would avoid USPS. Shipping is my job and we have had a great track record with UPS.

I would agree with GM regarding the packaging. I also would choose FedEx to mail it. They automatically insure everything up to $100 free and are very dependable, trackable, on time and reasonably priced. (and I don't work there either!! LOL)

The safest way would be to email it. Flashdrives are cheap, it will cost more to mail it than to just buy one at the point of destination.

USB are pretty durable but the only brand I have a problem with is cruzer-scan disk, this one needs to be ejected each time before you can stop using it and other brands like Kingston,Corsair,Memorex, PNY,Lexar can be unplugged straight away.
As of shipping I agree with KayJ, take into UP or FedX and have them ship it, bubble wrap and in small box should be fine.
I have 8 jumpdrive from 1G to 64G they make tech work to much easier.
